The work aims to explore the aging effect and influence of cyclic use on the powder and on the powder’s microstructure and properties in the laser additive repair process, so as to provide relevant theoretical basis and guidance for the powder recycling process. The powder was repeatedly recycled to manufacture the GH4169 superalloy. The residual powder in the laser cladding manufacturing process was refilled into the powder feeder for recycling and manufacturing repeatedly. Scanning electron microscopy, X-ray energy spectrometer, and versatile testing machine were used to evaluate the evolution of the powder during recycling and the differences in the morphology, Vickers hardness and bending strength of the cladding structure before and after the recycling. With the increase of cycle index, the particle size of the powder increased, the surface of the powder melted, and the composition of the powder changed. Especially, the content of Nb significantly increased. Magnetic particles were found in the recycled powder. The compositional segregation of Nb in the additive structure obtained by the recycled powder increased and the grain structure was coarsened. After four cycles, the hardness of the cladding layer decreased from 325.13HV to 282.81HV, and the bending strength of the repaired specimen decreased from 785.85 MPa to 739.41 MPa, with a decrease rate at about 5%. The recycling process has a significant aging effect on the powder. This aging behavior leads to the deterioration of the microstructure and properties of the GH4169 alloy repaired by laser cladding from both energy and composition.
